I decided to tow our bailey ranger s5 620/6 with the caravan fridge on battery position and 12S grey connected and try using the frdige whilst we travelled

I went from midlands to dover (disconnected) had a day on a pitch then went on to the ferry.

I thought when I got on the ferry I should diconnect the grey cable.

It would not budge. After much pulling and wiggling it came out, inside the caravan Grey 12S male end the middle had slighlty melted and the middle female receptor from the car has seemingly  sheared off and stuck to the pin on the caravan end. I thought it wise to not reconnect.

Question is:

1) What would have caused this?

2) Is the car "end" easy enough to change, do I need to diconnect my car battery.

I'm ok with changing the grey 12s on caravan!!

Exactly the same to change it on the car.

I presume the fuse has blown anyway? It is fused isnt it?

Just dont short the wires out when replacing it.

I dont know how your vans wired up but it doesnt sound right. When i switch mine to battery the caravans battery runs the 12v system in the van. The 12volt live to the car is not connected. Having the fridge run on that would kill it off fairly quickly but thats all.

Switch to the off position neither the car or van connects to the 12volt system.

Switch to car and the cars battery powers the 12 volt system, And charges the battery. But it must have some sort of diode as no power gets fed backwards.

I wonder if thats the issue? When you started the car it pulled power from the caravan battery also?

How is the 12v wired on the car? direct to battery? Fused? Smart relay? alternator?

when you mention switch do you mean mains switch or switch on fridge.

fridge switch has 4 ;ositions

off / gas / electric / battery

master switch has 2 positions ON or OFF

I had mains switch in on position and fridge in battery position

as for the other bits ask me one on sport!! I really wouldnt have a clue

It will be the earth for the frdge you will need to open the pin up they all ways do that over time

If its got hot enough to start melting then its bet to change them both.

And if possible check the connections not live with the engine off.

sounds like its not fused and is shorting out heat will build up and wire/connection will melt, if you have a split charge relay this could be faulty. was your battery flat or run down afterwards.

There is a problem with the single earth. I saw an article somewhere where the unused pin on the socket is used as an additional earth thus spreading the load.

The fridge does take quite a lot of current.

Our van did the same (using 13 pin to twin adaptor).

On the advice of our dealer I had the car wiring changed to 13 pin, seems fine now. It is also a more positive location as the plug locks in.

I would advise disconnecting the battery before dismantling the socket as there is a 12V live feed to the battery on 12S!

It is a very common issue and is due to the interaction of two things;
the high current flow through that central pin
and the vulnerability of that centre pin's fit to loosen when making and unmaking the plug.
The loose fit causes a poor contact and so the high current cause it to overheat.

They both need replacing.
Then when making and unmaking the plug resist any attempt to wiggle them; make sure its just a straight in and out movement.
With careful use they are okay but they are marginal in their current carrying capacity, this compounded with the choice of putting the high current through that physically vunerable centre pin set is a poor design choice.

 As the Towitall site says connect 7-2 & 6-5 on the male socket you have 2 live feeds and 2 earths, did mine in 2006 no problems since.
