Although my '85 Monza appears to be still going, I've pumped sealant into every external gap I could find & patched the rear floor corners with Isopon P40. The hitch/hitch damper/wheel bearings/tyres/lights have all been replaced so its like new really.

I wonder though is it that we only here about the problem vans.
To the original poster if you paid extra for that original inspection I would be asking for a refund as it obviously wasn't done to a satisfactory standard if at all.

Oh dear, this is a bit worrying. i know there are 1000's of caravans sold and we are probably hearing about a minority but it is still worrying. It's not just caravans either, it's not often that you buy something and it is absolutely perfect! We just bought a tv and they had put a sticker on the actual screen itself. We did get it off eventually but it took ages and lots of care! What would possess anyone to do that?
It certainly isn't limited to one or two caravan manufactures it seems to be all of them from lunar to swift to Bailey they all seem to be the same and whilst a good part of the problem is the factory building them the dealer selling the product is ultimately responsible for how it reaches us the customer and by cutting corners on PDI and the like looks very bad in the long run and will not help their reputation. Raymond James have called me today to say they have sorted the problems out which seems very quick, but we shall see on Thursday when I go and pick it up. If they have just filled the shower unit with silicone and done a bodge job of it I will not be a happy bunny. I would be very interested to hear how many people have had problems with brand new caravans as whilst I appreciate that we only hear about the bad ones I think this is probably quite common and does it vary depending on the dealer you use?

I will also ask when I'm there on Thursday if I have been charged for the PDI as like you say I think it was not up to standard and will be looking for a refund to compensate for my time and fuel.

Having had one a new van I shall not be having another, it should have been an exciting time but instead I found it one big head ache and like you found so many things that should have been seen a PDI.
Within three years we had back and front replaced, awning rails both sides replaced, two new locker doors etc etc.
We do like the van and will be keeping it, after years of having old ones and thought we would treat ourselves......never again...too much hassle.
We took delivery of a new Bailey 540-5 last year and have got to say have been very pleased with it. We spent a night in it at the dealers to check it out. We only found a couple of issues and these were sorted there and then.
Actually they were more like a minor snagging list and things I wouldn't expect a dealer to pick up on unless prompted eg a minor scratch on kitchen door prob done during build (hardly noticeable) some pin holes that we got filled with a coloured wax that I now know are just the way it's built and a little nick on a bit of edging.
We never paid a pdi fee and wasn't aware dealers charged for them. They sometimes charge a delivery fee which I thought was to cover delivery costs from factory but our dealer doesn't charge this anyway.
Now I am a newbie and this is our first caravan so I do not have much to benchmark against but a year on we are still very happy with it with no serious issues. Only thing needing doing at service recently was gas strut replacement on Heki roof light (had failed) and some laminate to be re-glued All done with no fuss.
Hooray I'm still hoping that everything is now sorted and this will be the first and last thing. We decided to treat ourselves on a brand new van and when you spend that sort of money you expect it too be right. I will report back on Thursday when I pick it up!

No nothing to do with German employees it is down to better (German) management. Just look at the turn around of the Mini at Oxford, nearly 4,000 'English' employees making a quality car. Also Japanese management if you include Honda at Swindon and Nissan in Sunderland.
