I've picked up another little van which we hope to use as a mobile garage/trailer for my son's go-kart. I'm hoping to be able to make a removable panel below the rear window to facilitate getting the kart in and out. the window is wide enough for the kart. So I want to cut out the panel immediately below the window, obviously edge the panel and the hole and make it so the panel drops into place into a channel at the bottom and is held in place with bolts or similar at the top of each side and then the window closes down and seals against it. I should point out that it is an old 80's caravan with metal/glass windows - it's a sprite Alpine I think. It already had most of the internals removed before we got it so is ideal for the purpose - just need to work out the best way to make this removable panel. any offers of advice??????????????

I think you will have to be careful about the structural regity of of the van as you will be not have bracing under the window. It may be better to leave the part where the window closes on to the side in place and start the opening below that. You will have to strengthen the bracing in this area otherwise the whole structure could twist

If this not possible(because to can't fit the cart in then you would probably have to fabricate some sort of frame internally (like a car roll bar). Don't forget the front an back of the van stops the whole structure from folding flat and what you suggest would not leave any strength at one end. As most of the internals have been removed the excess weight of the bracing should be compensated.

thanks for your comments - will look at fitting some sort of bracing bar(s) across the width of the caravan maybe part way up the window and at the bottom of the removeable panel. the window aperture itself is JUST big enough to fit the kart through but with the engine on the kart it is very heavy to lift that high and takes 3 people to do it safely, hence the wish to make a lower opening.

If your not bothered about the look of the van,I would use some 3 by 2 timber around the area so across the floor up each side to the top of window and across the top of the window, have the wood inside and screw from the outside in. This will give you strengh, then cut out your panel, strenghen the panel and refit with hinges and bolt or catch of some sort.

if it was me doing it ,and wanted rigidity along with strength i would pop down to your local B&Q and get about 4 lengths of CLS timber cost around £10 for the 4 and make up a square/oblong frame big enough to take the kart .then make a flap up from 1/2 inch ply and jobs done .

one word of warning all this is going to dramatically affect the towing balance of said van so take care if and when towing it

I agree with the above but also mentioned is 'most of the internals are already removed'

Floor to ceiling cabinets particularly but other cabinets as well, are all part of the rigidity of the van.
The side and end walls will not hold themselves rigid for long without the bracing of the cabinet work

thanks guys for all your advice. I appreciate that the rigidity will be compromised but this van wont be towed a great deal and any weight will be at floor level, and of course, they don't make 'em like they used to! I think though that we will take the advice to brace across the van above and below the window and probably similar at the other end just for good measure. It is only a tiny van though after all!

Do keep the responses coming - I'm interested in how to go about the said 'cutting a hole in my caravan' too!

i would be tempted to build a strong frame inside and out before cutting the door.this should prevent any twisting of the body.

Looking at all the posts on rigidity I have to agree although no structural engineer I do have one tip the sheeting on the inside of vans is pretty thin Ply wood but does add a great deal to the wall. So where you are doing your work at the back you could beef this up a bit with some thicker ply screwed in place and this should add some strength.

Why not stick some pics up of the project as it gose so we can give suggestions as it happens

While there us some truth in then bit built like they used to be, removing the internals and rear wall removes most of the strength. I would not be surprised if the whole thing splits in half before you even finish cutting it.

I suggest getting a frame made of steel or aluminium angle and bolted to the back wall and floor before you remove the window or start cutting. I also suggest some support for the sides. The cupboards are all that keep the sides upright.

as almost everyone has said rigity lol i once done the same for a home made gocart :)

what i done was got some 2x1 and constructed a simple framework big enough to fit the cart through comfortably. then make another frame up that would fit inside the first one not a tight fit but comfortable one with say 2mm gap. take the first frame and attach to the inside of the caravan just under the window area(this way it stops the window shaking around should it be a windy day as you can screw the window down th the frame work).

take a drill bit that will allow an jigsaw blade/hacksaw blade to go through the caravan wall.

drill a hole in each of the 4 inside corners.

on the outside match the holes up with an straight edge

take said hacksaw(lots of sweat) or jigsaw (with metal cutting blade attached) and cut from one hole to the other untill you have a "gaping lion flap" size hole in the rear of the van.

take the 2nd framework and fix this to said flap screw from the outside to the framework on the inside.

now what i done was sealed all the way around the inside of the gap(between outside wall and inside wall with expandy foam allow it to go hard then any excess that may of squirted out cut it off with a knife

then got some heavy duty T hinges and attached them to the bottom edge of both frameworks so the flap drops down like a lil table and to help with loading/unloading.

also a dropdown leg or 2 attached to the outside of the flap just to take some of the preassure off the hinges if using it as an workbench could also attach an bench vice but this would make the flap even heavier :/

as for securing the flap when towing u screwed 2 eye bolts through the framework(on the inside) and 2 others through the floor in line with others on framework and attach some bungie cords to stop it falling down when you pull away lol

i did have the detail drawings somewhere(im a bit sad like that) so if i find them will scan them in and email them or message you them if want??

as for storage i used the exsisting cupboards for tools parts ect and to stop the tools ect departing the cupboards in transit just used a few cheap hasp nd staples(from toolstation) and a bolt throrugh to keep them closed

Thats scary that as i did sell mine on the old ebay :) payed £150 for it and it sold for £350 :)
I was well happy and so was the new owner too :)
Im struggling to find the plans but will keep looking i know i seen them a few weeks ago it just remembering where :/
As soon as i find them i will forward them on :)
